You need to ensure you have enough memeory available for your upgrade too, we had to upgrade to 24 mb of flash and 128 Mb DRAM on our Sup1A - MSFC2's.

WEP is extremely vulnerable, it takes less than a million packets to reverse engineer/decrypt it. It'll work fine till someone hacks it.

We do this, just add in the relevant scope options for the Nortel phones (we use MITEL) and it's all quite happy.

I've had this also, we have on occasion had to configure the vlan on the switch itself, especially if VTP domain isnt configured.
If your VTP domain is configures correctly, set your switch to VTP CLIENT mode:
Switch(config)#vtp mode client
If not, you need to define and configure a VTP...
Assuming you have created a VLAN20 interface on the RSM of the 4006, you would just need to put your routes in to your d/g and point the next hop to your 4006, as VLAN20 is directly connected to your 4006 traffic will be directed on to your new vlan.
Hope this is okay, I'm more used to 6509's...
You should be able to use WPA-PSK for your wireless, dont know why anyone would still use WEP on the bridge link.

Yes pinging everything but the printers is fine, icmp is allowed throughout the internal network, printing is fine on the lan, but ip printing from off the network doesnt work.

Tracert'ing to a printer gets as far as the vlan1 address of the MSFC of the core site the remote site hangs off (2 hops) traceing the site server hits in 3 hops (ie 10.133.104.2 {remote vlan} - server - 3 hops, 10.133.104.28 - printer - 2 hops {msfc} then bombs out.

Done it, all the printer have the same config with the same 23 bit subnet and correct d/g. We have another site with the same config/hardware thats fine.

You might also want to check your speed and duplex settings, sometimes if the port is left on auto, it wont negotiate correctly, forcingf the port to the correct speed/duplex will stop it from flapping.

If you want a 'free' auto discovery type software, try SMPPC from Castlerock, you can get a trial version. If you want to diagrammatically represent you network, use visio, you can get all the Cisco templates from the cisco site.

you'll need suitable distribution switches to configure and route your vlans on.
Do you want to issue DHCP on your risky vlan or assign static ip's?
