When I've setup the SW server to upload the FW to the IPLU. I get error 255 its doing my nut!!

you can access the IPLU via ftp.
login with user/pass mentioned above.

copy files into /mnt/cf/ folder, but first rename
rename iplu_appl file to iplu_appl_old.

restart IPLU with: RFBOI:BPOS=x-x-x,RESET=HARD;

I take it you mean all the zipped file contents? It's for a version 4 so it'll be board_restart -bpos 1a-x-xx

Have you managed to upgrade the software revision via the SWserver? Is it like the ftp contacts to IP handset where you have to have a local account called Ericsson but in this case the account would be root?

I don't use the webupgrade method anymore.
original procedure is:

-create IPLU folder under webroot
-create version folder (eg R4A) under IPLU folder

specify the R4A path in update command (without IPLU)

because of the fact that a webserver is not always available and the procedue is unreliable, I do all my remote upgrades by logging on the each IPLU manually via FTP.
