Hi, its been a while since I've used my 4600 for anything more than producing letterheads/posters and the like.

I put a sheet of pre-cut business cards through from tray 1 on manual feed and didnt seem to have any problems.

Only thing is I suddenly realised they were 240gm and after looking in the manual it says max weight is 164gm.

Since the sheet seemed to work without any problems I am tempted to continue with these cards for the time being! Any advice?

If you continue to long with this paper there are chances to destroy parts of the printer. Especially the paper transport rollers don't like this treatment very much. And, as this paper is thicker than normal, there chances for it to get stuck, too.
Most of the printers have a longer life with the supplies there are built for ;-)

I do not yhink you're printer would brake from printing a higher weight paper, but it will wear out componets quicker. And since it is costly to do a maintence kit I would just talk to a buisness card company. ou can usaully get a thousand cards for about $20.00. Much cheaper then a maintence kit.
