I want to replace a BCM3.6 hard drive with a BCM4.0 FRU drive.
I figure it is possible to reuse the old keycodes since the systemID will not change.
I plan to document the keycodes and simply re-enter them into the new drive using element mangler.

What surprises can I expect in trying to do this if any?
What is the best method (bearing in mind i have no choice but to replace the actual drive)?

Can't be done. The keycodes are migrated to the 4.0 format by KRS. You'd have to purchase the 3.6 to 4.0 upgrade auth code to have the keycodes converted.

just read in a post that replaceing the HD is know longer needed. Not sure if that is correct or not

You only NEED to replace the HD if you are upgrading from 2.5 Pre-FP1 and your current HD is not a 20gb drive.

That said, replacing the drive is MUCH faster than upgrading from 2.5 to 3.01 then to 3.6 then to 4.0, but that process retains all programming and VM/call centre data. Also gives you a brand new drive.

Keycodes ALWAYS need to be upgraded when moving to 4.0.
