SCO Unix - Ulimit reached for output file

Has anyone please encountered this error b4? I am running a backup for our system prior to running an EOD. I dont have any files ove 2GB, I have plenty of space on my drives, I have my /tmp and /var/tmp drives et to 1233.33 MB and they both are empty at the moment but I still get the above error.

Please help or users will be on my throat tomorrow

I tried setting the ulimit to unlimited but no joy, if I run the backup on disk its fine but onto tape I get the error
 
You're backing up a set of files directly onto tape?
What backup method?
Also, which version of SCO Unix?

Yes I am backing direct to tape
I am using cpio
SCO UnixWare 7.1.3
