We have a stand-by PIX 515 (not currently configured in failover mode, but that's the plan). When we connect this to our external router (an old Danube router) we can't get any traffic to flow. Could the Danube be remembering a MAC address or something?

It's possible! It's better to configure failover on the PIX's than to just plug in another one when the first one fails.

You can put you second PIX in with no config at all and have it sync with the primary PIX. Your inside network will see only one gateway address and the router will see only one IP address and MAC address.
