Raid controller replacing harddisk

Is it possible to replace a faulty 80Gb HD with a newer 160Gb HD?
In the raid controller operations manual it says that it is possible, only when the newer harddrive is greater or equal to the current one.
But, in the THB it says that I have to replace both harddrives when using 160Gb harddrives.

This is confussing, when I have to replace both, it means downtime for the customer.

Who has experience with this?
 
It means downtime regardless as you can't simply replace the harddrive and get it to register properly. the raid config must be flushed and this requires a reboot. (IDE)

Sata Drives might be different but I can't imagine you having an 80Gb Sata.
