Our users like to have a 2nd line active on the phone and currently we are using a non DID for the 2nd line. We are running out of DID's and to get more we would have to buy DID's that are currently being used as non-DID numbers (I hope this make sense)

Our current setup is as follows...

5000 and 7000 range are current DIDs
3000 and 6000 are current non DID 2nd line
9 dials out
8 dials intercom (8X, where X is the differnt depts)
2000 and 4000 are non DID phones

I was thinking of changing all the phones to have the 2nd line be the same number as the 1st line and make the both Multi call ringing. This would free up the 3000 and 6000 range numbers to be used as DID's.

Would this work the same way it currently works as far as putting people on hold and answering the 2nd line, going to voicemail if no one answers the 2nd line, etc.

Any other suggestions would be appreciated.

yes, except if a call is placed on hold, only the person that placed call on hold will be allowed to pickup

Can you see any other problems I might run into with this configuration?

I am going to setup my phone today to test it, but since I don't get a lot of calls I might not run into something that is obvious to someone else.

Another possibility is you could make 30000 through 39999 rollover numbers. This would tie up the 3 range but still leave the other open ranges for did's. Or some modification of this.
