File appears to be corrupted

I'm having a problem converting WP9 files to MS Word 97/2000 format and problems publishing to PDF too. The file size of the converted file (.doc or .pdf) are only 1 or 2K. Sometimes when I "Save As" to a .doc file, WP converts the file and then displays "File appears to be corrupted".

You can let MSWord convert the doc if you rename the file with a .doc extension.

I know the .doc needs to be opened in Word but while I am trying to save the WP file as a Word file, the WP conversion process has to take place. During that process is when I get the error "File appears to be corrupted".
Sometimes the file is actually saved as a Word document but I am then left with a 1K or 2K file that is unreadable.
Any ideas how to fix this one???
