Ran a CHKDSK and received several of the following errors:

Read failure with status 0xc000003f at offset 0x23f405000 for 0x4000 bytes.

The code 0xc000003f is the consistent error across the board. Here is a copy of the Event Viewer entry.

I just noted that this is a FAT32 file system. He has had several crashes prior to running this, and this would likely be the culprit. We ran the HD diags from F10 BIOS, and no errors where found there. I'm thinking this is just a bit of cleanup; however, it did take overnight to complete the Disk error correction (chkdsk). Any further suggestions on verifying that we are not looking at a hardware issue (bad drive)? BTW - the code indicates a CRC error.

If those bad sectors are located somewhere Windows needs to access it could cause those crashes.

Additionally that amount of bad sectors, indicates the drive is in the beginning stages of failure, while the drive could function for a while with those bad sectors, it will likely continue to develop more bad sectors until its no longer accessible. I would back up any important data, and start looking for a replacement drive.

Agree w/ vacunita. New drives are cheap, you owe it to your customer to recommend a new drive.

Before you do anything more to this drive, check to see that you can or already have pulled off all the important or critical data.

If you think you've got data located in those bad areas of the disk you could try something like Spinrite which may be able to read and copy over to good parts of the disk.

And just to be safe (even though the disk is bad), it wouldn't hurt to at least attempt a low-level format with dban or similar, AFTER all important data (as possible) is backed up of course.
