so...I got myslef a 4GB flash drive, dowloaded ESXi 3.5 update 2 and followed all the instructions from seven different places on the internet.. Everything goes just fine, through 7-zip and WinImage. However, when I try to boot my HP DL140 server using the flash I get "Boot Error" - and that's as far as I get.. No other errors, nothing. Tried this seriously seven times now, no go.

Anyone seen this before?

I noticed when i was downloading BIOS updates for my HP server that the firmware utility can help you create a bootable USB-Key...but I have not pursued it as I just used the built in ILO to remotely attach an ISO for use on boot up...I'll research more in morning...
